How the job went
Problem
The engine was getting harder and harder to start, until the starter motor stopped working completely.
What we did
We removed the intake manifold, fitted a new HELLA starter motor and refitted the manifold with a new Elring gasket set.
Result
The engine starts instantly, and the intake system is airtight again.
Job details
The 2009 BMW 5 Series (E61) with the legendary and powerful 3.0 litre M57 diesel engine (173kw) combines performance with practicality. For this engine to run flawlessly, every component has to work precisely. A customer came to our workshop after the car became harder and harder to start, until the starter motor failed completely.
1. Starter replacement and what the job involves
On the M57 engine, replacing the starter isn’t a simple “unbolt and swap” job, because it sits under the intake manifold, which means extra dismantling work.
- Access to the unit: To reach the starter safely and correctly, our mechanics removed the intake manifold. It’s a responsible job that requires precision to keep dirt out of the engine.
- Fixing the fault: The old, worn starter was replaced with a premium “HELLA” starter. This manufacturer’s parts deliver power and durability in line with factory specifications, guaranteeing instant engine starts in any weather.
2. An essential extra step: intake manifold sealing
Whenever the intake manifold is removed, reusing the old gaskets is not acceptable. Over time the heat makes them lose elasticity and harden, and they start letting air or oil vapour through.
- Quality standard: When refitting the manifold we installed a new, top-quality “Elring” intake manifold gasket set.
- The benefit: This completely eliminates the risk of air leaks (vacuum/boost), ensures correct air flow measurement in the engine and protects the engine block from oil deposits.
The result
With the new HELLA starter and Elring gaskets fitted, the BMW E61 engine starts instantly: quietly, smoothly and effortlessly. The work not only got the car running again but also restored the airtightness of the intake system.

Once the manifold is off, we never refit the old gaskets. They have hardened and would start letting air through.
